    Re: GavinR's Mk2 Stage Car - DVY

Eventsigns Mewla Rally (Epynt) - Sunday 29th August

After a few single venue events over the summer and not having the budget for a 2nd trip to Ireland this year I was looking for a bigger event to do and the Mewla came up at the right time

I'd done 3 events over Epynt in '96 & '97 in a GpN RS2000 but it struggled a bit on the uphill sections so I was looking forward to having a go in DVY. Holly was codriving again, her first time on notes for 4 years so we booked in for the recce the day before and bought some notes from Brian Patterson

We did the recce in the service van and soon got left behind by the rest of the convoy we were in but by mid afternoon the notes were all checked and we headed back to the Royal Welsh Showground for scrutineering which was passed without any problems

Saturday had been nice and sunny, but Sunday dawned overcast and it was drizzling steadily. Carrie and Guy were servicing and they arrived early to take the van up to the service area on the ranges. DVY was sitting on slicks and as we left the showground on the first road section the weather got worse and worse turning into heavy rain. This road section took us through service and we worked out we had 8 minutes to change to the new Dunlop X22 wets Once I'd remembered which one went where it all went smoothly and we got through the forest to Stage 1 with a few minutes to spare

    Stage 1 - 8.75 miles - 10:46
This one started just up from Tirabad on the yellow road, went through the German Village, then back across to the roads on the West of the ranges before finishing back on the Yellow a little bit up from Dixies. We started off well, having plenty of grip from the tyres with Holly calling the notes well and after about 6 miles we overtook Brian Davies' Corolla (we found out later he was taken ill) and then with about a mile to go we were caught by the Corolla of Gareth 'Shonky' Jones (a very successful Road Rally competitor) who had started 30s behind us. Our time put us 60th out of the 100 cars which had started the event

    Stage 2 - 9.30 miles - 11:51
After a 1/2 mile road section it was straight into Stage 2 which used the very twisty Burmah Road before heading East onto the more open sections of the ranges. No problems on this one either, the heated screen was working well but I had to back off a couple of times as it was raining so hard the wipers couldn't keep up
Back in service we checked everything and topped up with petrol before heading back through the forest to Stage 3

    Stage 3 - 19.90 miles - 21:42
This was Stage 1 and Stage 2 with the road section in between run competitively and at just under 20 miles was easily the longest stage I'd done for many years. There was a long delay at the start as someone had gone off in Stage 1 about 10 cars after us causing the stage to be stopped and the ambulance was sent in as the codriver was unconscious (the crew are both ok now). Holly wandered up to get the arrival time while I chatted to Shonky and a few of the other drivers. Everything got under way again and we could see the first few cars going into the first corner with clouds of spray coming off them
We started this one behind the Road Rally spec Mk1 Escort of Phil Evans and after about 15 miles he was in sight although it was another couple of miles before I caught him and he let us past. Going up the next straight the intermittent misfire returned and he caught us up again and followed us over the finish, but our time was good enough to be 44th quickest
I was really enjoying it by now and would have happily done another 20 miles without a break
Back to service again, Holly and I fitted a new set of plugs while Guy checked all the suspension and Carrie cut some heat shield which we fitted round the coil in case that was getting too hot

    Stage 4 - 13.35 miles - 14:13
This was a shortened version of Stage 3 with a couple of loops missed out. The heavy rain had eased now but the roads were still very wet and this time we were caught by the Mk1 who had finally sorted out his throttle linkage problems. Watching him from behind was very interesting, he was going into the corners a lot faster than I dared, getting the front turned in nicely and just drifting the back round, and flicking it through the chicanes in a similar manner
The misfire still happened a couple of times but wasn't slowing us down that much so I didn't bother trying anything else in service, we just checked everything again and had some lunch

    Stage 5 - 11.25 miles - 11:33
Going in the reverse direction now from East to West but headed up from fourways to finish just after the German village. In service it was still overcast so I hadn't thought about changing the tyres, the X22's still having loads of life left, but the roads were now drying quickly and about 8 miles into the stage everything got a bit twitchy as they started to overheat so I backed off slightly. Coming down the slope out of the German Village which had been made slippery by people cutting the corner in the other direction there was a BMW buried in the trees with only his boot showing so I was very careful round here

    Stage 6 - 4.1 miles - 4:49
A short road section took us to Stage 6 which looped back onto the Burmah Road before finishing on a little used section near to Llandeilo'r Fan. The tyres had cooled enough by now so we had plenty of grip all the way through. Near the finish there was a big jump into a bus stop chicane, we hardly got off the ground, but a few others took the jump flat out and went straight through the chicane and got a minute penalty - there's a good video of this on Youtube
Holly was really enjoying herself now as well, getting used to how far ahead she needed to be on the notes and we were going a lot quicker now that the sun was out
Back through the forest to the last service which was a short one and we fitted the slicks for the last loop

    Stage 7 - 11.1 miles - 11:16
A repeat of Stage 5 and we were only 17s quicker on the slicks which shows how much grip the softer wets had before they got too hot. Strangely the misfire had gone completely now so I'm not sure it is heat related

    Stage 8 - 4.1 miles - 4:39
A repeat of Stage 6 and a good one to finish with, everything went well, I just need a bit more commitment over some of the crests

Then the final drive back to the finish at the showground and to get the results

We finished 38th overall and 11th in class (out of 21), had a very enjoyable day and I'm sure we'll go back to Epynt next year

Many thanks to Carrie and Guy for their work in service and to Holly for doing a great job on the notes

Plenty of pics to follow, but I didn't bother with the in car as you need special permission and we had enough to worry about without it

    Re: GavinR's Mk2 Stage Car - DVY

    Gavin,
I haven't posted before as I just like to read mostly but I really enjoy your detailed event reports. I especially liked this last one as I now live on the Gold Coast in Australia and Epynt rallying is about the only thing I miss of the UK!! Okay maybe Brains Bitter and Chips and Curry Sauce! But writing this whilst sipping a cold beer next to my pool, I don't miss it that much!

I'm in the middle of building a Mk2 myself so I will be back on the stages soon but there's nothing like Epynt over here so keep it up and keep them reports coming as I'm sure there's more people than just me that benefit.....

    Regards
    Mark J

    Thanks for your comments

    And now for some pics

4 from Ben Jones Photography, the first 3 on the Burmah Road, probably Stage 3 and the 4th entering the German Village section in the afternoon

2 from Jamie Vaughan on one of the many LWR triangles used to slow everyone down

1 from Mike Jones at the downhill haripin just north of Dixies, probably on Stage 1

One of the benefits of doing an event with spectators nowadays is a lot of them are on Facebook and you just put up your car no and pictures appear

Next event is Woodbridge at the end of September but I'll be on the Tavern Motor Club stand at Rallyday the weekend before

    Hi Mike,

DVY was in these colours when I bought her in '97, done by the previous owner who built her in '93
He had built another Mk2 before that in identical colours

She was resprayed Blue in 2003 then sold in 2004 and the new owner painted her Dayglo Orange

When I got her back in 2008 I put her back into the original colour scheme

    Thanks

    Re: GavinR's Mk2 Stage Car - DVY

Huttons Kitchens Woodbridge Stages Sat 26th September 2010

Nearly a month ago now but been very busy since then so haven't had time to do a report

This event was run by Chelmsford MC and had a good entry of 70 cars, and Holly was codriving as usual

Scrutineering was passed the previous night without any comments which was good, and we arrived at Woodbridge early on Saturday with some dampness in the air. DVY was on slicks and I wasn't sure what to do as it wasn't wet enough for the wets, but half hour before Stage 1 we decided it would be a good idea to change to them anyway and by the time we started it was pretty damp

    Stage 1 & 2
We had a very good run on Stage 1, a bit of a heavy landing the first time over the jump but plenty of grip from the X22 wets and we were very surprised to be 4th overall, just ahead of Pete Rayner who was out for the first time in a new Duratec powered Mk2
Queuing up for Stage 2, the engine started to run a bit rough, and although I've been having a random misfire problem all year I thought I'd better have a quick look under the bonnet. To my amazement, the dry sump pump was waving around in mid air, the pump bracket having sheared off, it was hanging on by the dry sump pipes and drive belt. So as there was no way we could risk doing the stage like that, we headed back to service very slowly
I don't carry a spare bracket (never had one shear before) so I was about to put it on the trailer when Jon Segger and Mark Cann wandered over to have a look at my roll cage (they'd been chucked out at scrutineering for having a so called "S bend" in the front legs of the cage and wanted to look at mine because they thought it was identical and it is, but we'd been passed by a different scrutineer )
Anyway, I showed them the problem and Mark went off to get his fully equipped van with a welder and some lengths of steel. Meanwhile Ian Mepham came over as he'd seen us come back at the wrong time (he was there servicing for a 206) and started to remove the bracket so it could be welded up. Soon the bracket was off, but it turned out to be alloy so no chance of repairing it. Not to be deterred, Mark cut some lengths of 3mm flat bar and drilled holes in the appropriate places and soon the pump was back on with 2 of these. Underneath the pump, the belt tensioning brace had broken the stud off the front of the sump, so another length of flat bar was used to tension this across to the bottom alternator mount, and a quick run up and down the main runway (away from the service area) showed everything was fine. Many thanks to Ian and Mark for sorting this out for us

    Practice Rally - Stage 3 & 4
Having missed Stage 2, we were allowed to go back out for the remainging stages back in our original running order, but not be included in the results. Before this we had to be re-scrutineered to make sure our repairs were ok. So we got the Chief Scrutineer over who was happy with our repairs. Jon Segger pointed out that our cage was the same as his, and the Scrutineer said to me that mine was illegal as well, which I found a bit strange as it has been fine for the previous 57 Stage Events I've done in DVY
But he couldn't really stop us going out again as we'd been passed by a different scrutineer, so we got in and headed out for Stage 3
Still on the wets even though it was pretty dry by now, we had a gentle run making sure everything was working properly, but for stage 4 we fitted the slicks and had a blast getting back on the pace again

    Practice Rally - Stage 5 & 6
The Stages were reversed now and on Stage 5 we were slowly caught by Pete Rayner so I let him past and we had a good second lap chasing him
On Stage 6 he appeared closer behind us at the merge but we were going even better and he didn't catch us this time

    Practice Rally - Stage 7 & 8
It was drizzling again by now but I couldn't see the point in wearing out some wets so we left the slicks on and went out for a play. It made a nice change not worrying about the times, just seeing how sideways we could go

In Car from Stage 8 - the clattering is a link bar dragging on the ground

So apart from missing Stage 2 we had an enjoyable event and would have finished about 6th

To briefly clear up the roll cage issue, there's rule in the Blue Book that states there should only be one bend in the lower vertical section of the front cage, i.e. one bend at the bottom of the windscreen and then dead straight to the floor. A lot of cages have a very slight bend forwards so they can mount further forwards on the floor and miss the dashboard. The bend in my cage is so slight I hadn't noticed it until Jon pointed it out to me. The MSA had asked scrutineers to tighten up on this rule after some cars have been rallying with "track day" cages which are designed to miss the dash of a modern car and have a significant forward bend under the dash (some 20 - 30 degrees), but by doing this it has made a lot of Escorts, Sunbeams, etc illegal. Jon has done a lot of investigation into this since the event and as long as the cage has a certificate showing that the design with this extra bend will withstand the defined stress tests then it is ok, so he has got hold of one from the MSA and everything should be ok. Windy also got some help from Gartrac to track down the correct certificate. I will get one for next year for DVY, but it has caused a lot of trouble for a lot of competitors just because of a few cars which should not even have got log books in the first place

Before Woodbridge I had decided that would be the last event for DVY this year so the winter rebuild can start

The strange misfire was back again but not too badly and when I removed the fuel tank after the event to fit it in FLY, something moved inside and this turned out to be the baffle floating around in the bottom of the tank, so whether this has been happening all year and randomly covering the fuel outlets thus causing the misfire I have no idea, but the engine will be having some improvements made just to be sure everything is ok for 2011

Well done Gavin, and nice one to Jon and the team of people that managed to get your car back out there!

Sounds like it was the same scrutineer that failed a micra on the Richard Burns for the same thing, again despite the fact that he'd competed in several rallies with the same cage in for several years, including full british rounds!

re cages its a difficult one, scruiteering is only a quick check, if the scruits went right through all the cars they'd have to start scruitineering for a sunday event on thursday morning, and just because a car has competed with a cage previously you cant really knock the scruit for failing something which doesnt comply with current rules because thats what hes been instructed to do.

It all depends on his perception of the rules as well though don't forget, he could be failing cars when they shouldn't be failed!

maybe, but you cannot expect the scruits to necsasarily know which cages that dont comply with latest rules are actually certified unless theres a certification certificate on hand, its not just rallying either recently rod birley had a scruit tell him the cage in his wrc was non compliant

Hi Gavin, really enjoyed reading your excxellent thread - brought back some great memories of the Escort dices at Loton. I hope you decide to come back to the hills in 2011 as I want to have a go at you with the Cossy fitted (hopefully!). It was really good to read some background stuff on what you have been up to with DVY, it certainly has a much harder life than JAY! Meanwhile I have been back in the shed to continue the restoration of the RS ....Cheers, Steve

After spending about a month rearranging the workshop, building the shelves upwards, so I can fit 3 cars in there, including my winter project

Today I made a start on DVY's winter mods...

Cut a small hole in the tank platform and made up a plate to cover it

Fitted the pumps and filter into a rather nice mount from GRP4 Fabrications

That's the plan - it's something I had planned for the end of last year but gearbox problems got in the way

    Is yours back together now?

No, it's still in bits. I am hoping for some progress soon but can't say too much at the moment. Which throttle bodies/management are you going for? Brilliant thread by the way. Cheers, Steve.

Will be watching with interest Gavin, good to see you're going the throttle body route. Are you looking for extra power or just driveability? Don't suppose you need more power though really, but extra mid range grunt is always very useful

Nice garage set up, whats the 3rd project??

    Hi,

A bit of both hopefully, we'll see how it turns out

3rd Project will appear in the Restoration section in a few weeks when I get a bit further along with it

The engine is nearly ready (delayed by the bad weather) so today I finished off the boot

A bit messy due to the fuel pumps having push on connections, but should work and the pumps are mounted a fraction lower than the tank outlet so should gravity feed through the first filter

Hi Gavin, happy new year - I went gravity feed to save messing with swirl pot and lift pump and it seemed to work ok (allbeit very briefly!). Any figures on the engine yet? I had some good news before Christmas, rebuild number three is being paid for so hopefully third time lucky! Good luck with the new set up, cheers, Steve.

    Hi Steve,

The tank has a built in pot beneath the feed so there should always be plenty of fuel coming out
Engine is just waiting for the ECU before it can be mapped

Glad to hear your engine is getting sorted, hope it gets done for the first event

    Re: GavinR's Mk2 Stage Car - DVY

More tweaking last week - since putting the dry sump tank in the engine bay, everything has been running a lot hotter and if I leave her idling for too long the oil temp rises as the fan is only blowing through the rad

So I bought a 50% bigger oil cooler and a 9" fan to keep the oil cool. Bit of a tight squeeze, I had to trim the front panel, trim the grill and space the rad back with a few washers

Then I spent today sorting out the drivers seat (which had come loose again), replacing the link bar that came off on the last event with a new one, fitted the prop, filled the rebuilt gearbox with oil and lastly fitted some "comedy size" mudflaps as per 2011 Rally Regs, 4mm thick and have to stick out 40mm either side of the tread, so now they are the widest point of the car

TRS Brands Hatch Stages - Sun 30th January 2011

After realising over Christmas that getting the engine back in time for this event might be a bit tight, I'd booked 4 days off work last week and headed up to HT on the Tuesday. The hard work was done on the engine which was now fitted with different cams, all shimmed up and ready for the injection system, and the dry sump pump had a new bracket. Ron had made a start fitting the throttle bodies but unfortunately there was no sign of the ECU and loom for it, so the only option was to refit the carbs, so I did this while Ron machined the rocker cover and repaired the sump (which had sprung a leak when the pump came off), and Tuesday night I was back home with the engine in the back of the Scorpio, under strict insturctions not to start it, but to return to HT on Friday for a Rolling Road session

Wednesday was spent fitting it along with a very nice 4-1 manifold from 105speed, but this gave me some more work to do because the downpipe stopped by the steering column, nowhere near the rest of the system. A quick trip to Merlin Motorsport at Castle Combe yielded a 2 1/4" exhaust section with a 60 degree bend, so now I had a manifold, a bend and a system but gaps in between all of them, but by 1am I was happy I had a complete system that would last the day

Thursday I removed the injection pumps and refitted the red tops, all plumbed into the injection tank, and also welded up some cracks in the passenger 4 link box, not sure when that happened

Friday everything was loaded up ready for the rally, and I went back to HT where Ron fitted bigger jets to work with the new cams and exhaust, but there wasn't much we could do about the huge flat spot at 5000rpm

That night I stayed with my parents to save going back to Bristol and spent Saturday morning fitting the sumpguard, lowering the suspension and trimming the mud flaps to try and stop them scraping the floor, before a quick blast up the road to make sure everything was ok. It was, but pulling out of junctions was interesting, either chugging a lot or having huge amounts of wheel spin once we were on cam

Anyway, down at Brands, scrutineering was passed without any problems and we were ready for Sunday

There was a full entry of 80 cars with 29 in our class, and Holly was co-driving as usual, looking forward to teaching me the Rally School bits as she used to work there as an Instructor

    SS1 & SS2
Off the line with loads of wheelspin, across a bit of dirt into a 45 right and very nearly went straight on, the cold tyres having no grip at all, which made the whole Rally School section very interesting, but soon we were through the gate and across the car parks to join the circuit up at the top of Paddock Hill Bend, going the wrong direction up the main straight, hairpin left into the pit lane, all the way along it before a hairpin right and back along the other side of the pits, then hairpin left and onto the main circuit, still going the wrong way into Graham Hill Bend, up to Druids then to Paddock, back round again before the last lap we carried on past the pits into Clearways, then hairpin right onto the Grand Prix Circuit to the Flying Finish
Apart from having trouble getting away from the slower corners, DVY was going well and was pulling hard once on cam
SS2 was identical and we went 13s quicker, but it was difficult to tell how quick we were not having met anyone out of the stages

    SS3 & SS4
Starting on the Rally School again, this was a simpler stage only using one side of the pits with a lot less tight corners which meant I could keep the revs higher and set some quicker times. At the end of SS3 we were given results from SS2 and were disappointed to be 37th overall, behind a lot of people I would normally expect to beat
A decent time on SS4 saw us climb to 25th after this one and by now there were a few retirements, caused by mechanical failure, falling off into the gravel traps or hitting the very solid tyre chicanes
Jon Segger had to retire with no 4th gear (I'm amazed my old gearbox has lasted so long behind the Duratec) and Steve Hall broke a driveshaft on his Fiesta

    SS5 & SS6
The stages were reversed now which made the Rally School a lot more fun as the tyres were nice and warm when we got there so we had plenty more grip, with Holly encouraging me to throw it in to the corners we had a great time, even setting 10th quickest time on SS6 which was a bit more like it
Various people were having trouble with the Flying Finish at the end of the Rally School on a 45 right over crest - trying to take it flat out, they ended up beached on some bollards and a few retired because of this
After these 2 we were up to 19th overall, a bit more respectable

    SS7 & SS8
Back to the original layout in reverse, so a lot more hairpins in the pits which slowed us down trying to get going and by the end we had only made up one more place, finishing 18th overall and 10th in class

All in all it was a fun days rallying, there were loads of spectators there and a lot of people came over to say hello who I hadn't seen for many years, hopefully it'll run again next year

Many thanks to Holly for keeping me in the right direction, hopefully when the engine's completed we'll be back near the front again

A few pics taken by Derek below, videos will be posted when I have some time, I've got in car of 5 of the 8 stages

Matt did the fatal thing of going to watch, then wishing he'd done it as the likes of Jay Stanley, Dave West, and Pete Rayner were competing. Silly boy

Well done Gav, was disappointed I couldn't make it down to watch, however even Matt commented on how frickin freezing it was so probably wasn't too bad a thing!

    Throttle bodies...

Made by AT Power with shaftless butterflies for maximum flow to give performance very similar to a slide throttle

Just got to figure out how to run twin cables and then they'll be fitted

    Re: GavinR's Mk2 Stage Car - DVY

Over the last few weeks I installed the throttle bodies on DVY, refitted the injection pumps and filters, connected the fuel pipes in the engine bay and spent hours sorting out a twin cable linkage that I was happy with, and yesterday I took DVY back to HT

Ron sorted out the injectors, water temp sensor, TPS, AFR sensor, air filter and neatly installed all the wiring in the engine bay while I mounted the fuel regulator and coil pack on the bulkhead, then the ECU and ignition amp in the passenger foot well

Then today the ECU was connected to the ignition, the fuel pumps turned on for the first time (no leaks from my plumbing ) and after a few attempts and some head scratching over the Vipec ECU software, she fired up on injection for the first time around 11:30am

Many hours and 5 gallons of Shell's finest V-Power later, this was the result (the "yb 06" curve was on the carbs last summer)

A slightly different shape to the curve, but with the rev limit set to 8600, shift light at 8000, some calculations show that if I change gear at 8300, the revs will never drop below 6500 where the curves cross

The power figures may seem low, but if the Cossie's only had 198.6bhp all these years, then all the people with 250bhp engines that I used to beat don't have as much power as they think, or I'm a really quick driver

More interesting for me is the power gain of 25.5bhp (or 12.5%) and 2 lb ft of torque (up from 158 to 160)

Should be fun in Ireland in a few weeks

Many thanks to Ron for all his hard work and to Steve for helping on the rollers and making the coffee in between working on his own engines

has the engine spec been changed in any other way ? if not i dont see why you should be losing power everywhere below 6k5 by switching to management ? i would have expected the opposite ? (the to end looks a good improvement tho )

    Hi,

Yes - new cams designed to work with the injection and a 4-1 exhaust instead of the 4-2-1 system so the curve is pretty much as I expected, you should have seen the first one which had a big dip at 5k and max power of 207bhp

Ron spent a couple of hours sorting out the fuelling every 500rpm before starting the power runs which took another 3-4 hours - the final curve was the 10th power run

I'll take her up the road next week to see how she feels and make sure everything is working perfectly
