    Filler, filler and more filler . Sanding, sanding and more sanding

    First I blended in the front arches and the spoiler extension.







    Then the dents were filled.











    Next I cleaned all the old sealant and glue from the door and window openings. While I was doing that I removed the old stripes with a heat gun and scraper.

    ( and much rubbing with a turps soaked rag to remove the glue ).













    Now it is all wrapped up so I can sand the original paint without getting dust on the inside. Then it will be time to apply the coats of primer.

    Did some work on the Atlas today:

    fitted the oil surge reducers



    and because I have changed the calipers I need to make new mounting brackets, so it is out with the MDF again.
    I will do a drawing from this template and have them laser cut.

    More work on the Atlas:

    I had to work out how to attach an anti roll bar to the axle housing.

    The kit I bought was meant to be attached vertically to the normal Gp4 link brackets but as mine is different this wouldn't work.


    This is the RH mount. I think that how it is attached is that 2 holes would be drilled in the link bracket so that the round threaded inserts would go into the bracket and the plate welded in place.
    I couldn't do this with mine so I turned the plate around and cut half the length of the inserts off and drilled out the ally mount so that it would sit flush on the mount.










    THe LH side was easier as there was enough room for the mount with with a couple of extensions welded onto the link bracket.







    It all worked out very well.
    Here is the bar in place, it faces to the rear and the uprights attach to the chassis rails.

    Back to the body.

    Time to etch prime all the ally bits.
    More masking for the wheel arches and the engine bay






    These sticky dots are to stop paint clogging up the allen key holes in the arch and spoiler bolts.



    Last time I sprayed etch primer it came out of the gun with a cobweb effect so I asked the guy who is going to do the final coat and he said it could have been to thick so this time I added a bit more thinner.
    I don't no whether that was the cure but this time I had no problems.








    More goodies have arrived.


    Alcon front brake kit



    4 Piston differential bore calipers





    267mm vented discs



    The kit didn't come with pads so I spent ages looking at the different compounds available in the Pagid range.
    Chose these because they are a nice Ford blue
    But seriously I hope the RS5 compound will be the correct choice for my situation.

    Getting pretty fed up with working on the body. I am not a perfectionist but I like to do things properly so I want to get the bodywork right before spraying the primer.

    After moving it outside , I can see a lot of imperfections in the body: pinholes in the filler, scratches, lumps and bumps etc.
    So it is more filling and sanding









    Something to cheer me up

    My bespoke front suspension is nearly ready. I ordered it a couple of months ago and progress has been slow but looking at the photos the guy making it has sent me it will be worth it.












    Picked up my laser cut rear caliper brackets today.

    A bit of fettling and they will slip onto the stub axles ready too be welded on. Need to drill and tap the mounting holes first though.

    Filling and sanding is soul destroying all right, I don't know how the bodyshop guys do it for a living. I would be slitting my wrists!

    I thought I had better have another go at it.

    I did some more filling and sanding until I was finally satisfied with the result, after all this is a race car and not a show car.

    Then I sprayed 2 coats of primer.







    There are spots that I will have to redo after sanding it because I had to spray it in my closed shed which wasn't ideal.

    I have been waiting for some decent weather ( it has been the wettest October since 1999 here) to finish the primer coat so in the meantime I have put the doors on a diet

    A complete door weighs a ridiculous 26kg




    I cut most of the internal panel out which made getting the window and its winding mechanism out really easy.

    I initially left the section where the handle mounts but later cut it out but I will put some of it back as I want to retain the handle.



    The intrusion bar mounted in the door weighs 4kg so that came out.



    A bit more weight loss .... swiss cheese




    An aluminium panel will cover the hole.

    And the final result is ... 11kg




    That will increase slightly when the plastic window and the closing mechanism go back in but it is still half the weight of the original door.


    Other news...
    the fibreglass bonnet , boot lid and bumpers have arrived.

    all the components for my engine are laid out on the engine builder's shelf ready to be assembled, hopefully it will be built this week.

    Finally finished the primer coat and rubbed it down. I have removed the old masking paper so I can put fresh paper on so it will be ready for the ex-spray painter to put the final coat on.



    New front struts. These are from Gartrac with the lower part machined from a solid billet.



    News from 2 suppliers today... my Atlas axle has been set up and is ready to pick up and the bespoke front suspension is finished and ready to be shipped although I am still recovering from the final cost . It does look fantastic though.

    When you removed weight from the doors did you happen to measure the weight difference at each stage? Do you happen to know how much weight was removed just by cutting out the metal behind the door card (your first photo)??

    Taking the photos is easy... uploading and the writing up is the hard part

    I have periods of disenchantment with the build, so I keep thinking about the end result ( and buy new goodies for it )

    I was only interested in the final result so I didn't weigh the difference at each stage.....

    Just checked and mine (both the original doors and the spare set) and there is no large intrusion bar such as in yours just a 40mm wide U-Channel across the door width.

    Mine weigh in at 19.5kg

    Only the Aus built Mk2's had the intrusion bars - it may have only been the later models following ADR introductions.

    My 1980 Mk2 RS2000 has them.

    I had a brand new NOS mk2 coupe door which did not have the intrusion bars fitted so this was either an import or from an early run.....

    Luke/Glenn: Check the CAMS rule book first - it very common here for them to remove trims on our winning rally cars to check for "illegal" lightening - admittedly historic rally/race maybe different.

    I have got sidetracked from the doors as I want to mount the alloy rear spoiler before painting the boot lid.

    The problem to be solved here is that the spoiler doesn't sit flat onto the boot lid making it difficult to mount it neatly.

    After a lot of I decided to make some brackets that will be riveted to the spoiler and bolted to the boot lid.

    Here is the prototype bracket





    This appears to work OK so I will make some more tomorrow.

    The best laid plans.....

    After spending all morning making these brackets



    they aren't any good
    When I mounted the spoiler I wasn't happy with how it sat on the boot so I threw them away and did some more

    I then discovered that I could bolt the top of the spoiler directly to the boot lid using the same countersunk bolts as I used for the arches.





    The spoiler is slightly deformed around the bolts but it looks worse in the photos than it really is.
    Then I had to work out how to bolt the bottom part on.
    I used some of the plastic I had for the arch extensions. I cut 2 wedge shaped pieces which were bolted to the boot lid to make a vertical surface to bolt the spoiler to.




    The bolts screw into the plastic as with the arches.

    I had to move the bolts further up the spoiler so that there would be enough depth in the plastic for the thread but I had already drilled the LHS holes so I will have to fill them.






    It now fits well with the 8 bolts holding it firmly onto the boot lid. I will probably add a bit of Sikaflex when it finally fixed on.

    Me too but unfortunately it is sitting in FedEx's warehouse in Sydney because the paperwork has gone missing and the custom's clearance can't be done

    They have had quite a lot of my money too.

    Still sidetracked. This time with the front towing point.
    I was going to mount it in the centre then I changed my mind but now I have changed back to the centre. Trouble is I now have messed up my shiny new paint so it will need patching up.





    I made the towing eye from an old sumpguard.

    Finally got back to the doors. I thought I had finished with filler

    After some frantic phone calls, faxes and emails I finally managed to get the paperwork to FedEx and I now have my very expensive front suspension kit.

    This increases the track by 20mm each side to match the increase in the rear track. I did not expect it to be a "work of art' , the quality is very impressive.
    As can be seen from the photos in the previous post by QuIcKrAcK it was made on a jig to measurements I supplied to the builder.

    Steering arms that have been made to minimise bump steer.



    Billet alloy TCA



    Compression strut



    Assembled arm with the compression strut to body bracket



    Anti roll bar



    Anti roll bar mounting brackets.




    Now it is back to preparing the doors, bonnet and boot for priming. Hopefully I will get that done in the next few days.

    very nice some top quality bits going on there,its the same as what ive done on mine but i just knocked it up out of some steel tubing,if you get the rear comp strut joint in line with inner tca strut will travel on an even arc,are you running 15s or bigger

    Sprayed some primer today









    Tomorrow I hope to spray the white top coat on the insides of the bonnet , boot and doors and then I will leave the outsides for spray painter.

    Sprayed the insides of the bonnet, doors and boot lid today . My spraying is getting better but still have some orange peel. There is a very fine line between applying enough paint to minimise orange peel and applying too much and getting runs.










    I have freshly masked the shell and it is now ready for painting.

    Time to paint the Atlas.

    Coat of primer



    While I was waiting for the primer to dry I started on the fuel tank.

    I had 2 pieces of aluminium laser cut with holes for the filler, level sensor and opening for the in tank pump in the top piece and a hole for the drop pot in the bottom.
    These will be bent and welded together to form a rectangular tank.





    I bought 2 brackets to go inside the tank so that the top plate can be bolted on.






    Stopped work on the tank and sprayed the top coat on the Atlas.
