    Rear Bulkhead Sealing

What is the 'normal' way of sealing off the boot (and fuel tank) from the occupants space in a Mk1 Escort as per the requirements of the regulations??

    I see 3 ways;
    1. fill in the various holes in the standard panel
    2. remove all the standard panel including the parcel shelf and replace with an aluminium piece
    3. remove only the vertical part of the standard panel and replace with aluminium

Is the existing panel a structural item? I suspect it would be best to leave the parcel shelf in place and just fill those holes and only replace the vertical section.

I probably want to move or reshape that horizontal section anyway to allow the tank to fit better (subject to tank design) plus it has to come off the fit the turrets.

Comments, suggestions and experiences?????? Any pictures of the way you did it?

Yes, pretty sure it is structural, unless you have a roll cage that does a better job with a cross bar

With the usual caveat that I am no expert on the, I cut out the bulk of the panel and folded up a new piece of steel to rivet in. I then spot welded in 8 pieces of steel into the top panel and put a thin skim of filler in them to blend.

With hindsight, I would not cut out the whole panel again, but just fill in the various holes with steel or alloy riveted in. Looks like the 5 triangles are all the same size, so rivet in with a bit of fireproof seam sealer.

The 5 triangles are the same size. I left the parcel shelf in and plated over all the holes. I originally removed the upright panel but then plated over the triangles and welded it back in.

Pics are on my project thread.

    Cheers

What about sealing next to the brackets that the bonnet arms fix to and sealing up the C pillars??

I recall that Gary said dont weld or but right up to the rear quarters as over time a line will develop. He said to leave a few mm gap and use sealer to fill.

A simple & relatively easy way is to spot weld large plates in place for the larger holes & then you can use either seam sealer or fibreglass matting to finish off the rest of the gaps, firbreglass matting is pretty much straightforward & should seal off all the small holes. The easy way of checking is by putting a torch on in the boot with the lights out in the garage/shed & see if any light gets through....the glassfibre is also very light too !!

Are you sure ? Have you ever tried to burn fibreglass ???

For all it is being used for....filling in & SEALING small gaps it would be fine...alternatively...use seam sealer....

    Whats the other options....suggestions ????

    Cheers,
    David

I found it does burn quite well when it's liberally doused with petrol!

I seem to recall Gary (retromotorsport) recommended intumescent sealer for filling small gaps, anything else should be plated
