    Oh, and we fitted all the bits needed for the Pro Alloy fuel tank - including the rear mounting dowels and the tank straps... so it's all done and now removed again ready to be refitted again once the painting is done. Still have the braided hoses to make up (went for nylon braided rather than stainless).

    Had a day off work today to use up some leave before the end of the year (holidays accrued from the previous year are lost at chrimbo, so I had a few days to use up - got a day 'booked in' with my dad to spend on the car this friday too, so hopefully more progress!)... did a few odd jobs around the house and spent a few hours on some of the little bits and bobs from the Escort.

    First job (and most time consuming!) was painting the lettering and Ford badge on the newly powder coated camshaft cover for the engine...

    I've quite pleased with the way it's come out - I used some gloss enamel brake caliper paint, so it should be fine in terms of temperature - it still needs lacquer on to seal it, but not bad, even if I do say so myself!

    Bit of a dilemma with the 'DOHC 16V Turbo' lettering though.. I was going to use red for that, but when I started putting the 'Cosworth' paint on, I started thinking it might be too lary... I've left it blank for now, but am thinking that black might work better, as it will blend into the grey of the cover.

    Also polished up the wiper arms and door handles from the car... I'm really not happy with the door handles... they're crap, to be honest. Both are quite scratched - I've done as much as I can with brasso and a rotary polisher, I'll try a pillar drill and a buffer, but they're quite bad. I've also noticed that the door handles are different! One side has a solid cast 'grip' where your hand pulls the handle, whereas the other is concave on the back. The one which is solid also looks like a much better casting. They're both late type handles, as they should be, but clearly different (actually in the above picture you can tell from the push-button they're different - one has a square edge to it, the other has a button that has a much more rounded edge). Of course, new handles are like unicorns

    Progress update!

    Slowly moving forward with the engine buildup - changed the intake temperature sensor in the inlet manifold and the two temperature sensors in the head.
    Fitted a new cam gasket and the repainted cam covers (flippin' lacquer messed up some of the painted letters though, so I'll have to redo a couple of them), with new stainless allen bolts.

    Also started fitting the intake side of the engine back together - new inlet manifold gasket, new plenum and throttle body gaskets too. New throttle cable holder. Need to get some nicer vacuum take-off adaptors for the plenum though - I've just put the originals back for now, but some nice new brass ones would look better.

    Decided to remove the dizzy at this stage as we've already got one that we cut down and blanked when testing a Megajolt system on our Pinto engined kit car, so that will fill the hole and drive the oil pump nicely.

    Anyway, it's looking pretty sweet now:

    Worked on the fresh-air inlet - as we removed the heater bubble when fitting the XE engine, we don't have the original system available. My idea is to have two inlet flanges on the top of the bulkhead, which will be hidden behind an alloy panel sitting inplace of the heater bubble, attached to a couple of axial motors and heat/cold 'Y' mixer pipes inside the car. The heat side of the system is taken care of by a neat little 5kw heater from carbuildersolutions.com. I picked up some really slick alloy bulkhead water fittings from T7design.co.uk to tidy things up a bit:

    And, thanks to Wayne (EVOGUY), I've now got a nice, bulkhead mounted header tank, including a turbo water return fitting - something I didn't have on the header tank I was going to use (would have had to 'T' in somewhere):

    Next bits:

    - Need a new thermostat and gasket before refitting the thermostat housing for good.
    - Couple of rubber bobbins for mounting the fuel pump and filter brackets in the boot.
    - Cut and fit the 6-dial dash backing panel.
    - Cut the holes for the brake pipe fitting in the front bulkhead (screw-on both sides - so pipes don't have to run through the panel)
    - Cut the holes for the fuel line fittings in the boot floor (screw-on, like the brake pipe fittings - I'm not running fuel pipes through a panel!)

    Various little trivial bits - a bracket for the twin servos to mount under the passenger dash is the main thing left to fabricate.... and then we start on body prep!

    Latest progress - took advantage of the Motorsport Developments 'black friday' deal (15% discount) to order a custom Cosworth 4x4 loom, wasted spark ECU driver and custom L8 ECU chip (including closed loop fuelling). I wasn't happy with the unknown chip in my ECU, nor the state of the engine loom, so at least this will be all new and pukka kit. Saved a fair few quid with the discount!

    Also should be hopefully picking up a new knock sensor (4x4 engine should have one - I don't at present), so that should pretty much complete all the sensor/loom side of things.

    Talking about my dad, he managed to get the last bits of fabrication work done this week - mounts for the heater and the twin remote servos:

    They're tucked up underneath the passenger footwell, so nice and tidy and out the way - not taking up room in the engine bay or the boot.

    Also took measurements for the new engine harness ordered from MSD - we're going to mount the ecu on the top of the tunnel, here, and we're fitting a centre console (with side panels), trimmed to match the carpet/door cards, rather than a bare alloy style thing. The left side of the console will have a door on it which will swing open with the fusebox attached and allow connection to the ecu for tuning etc.

    Got the oil breather tank mounted up - so it clear the area needed for the engine loom - still enough room above it for the brake fluid bulkhead connectors to fit, too.

    So, this is about it for fabrication work. A few welds to tidy up here and there, and the odd bit of seam sealer and bolt holes to drill (fuel pump in boot, for example), but that's essentially finished now. We might not get all the bodywork done before the new year, but we plan to start sanding down and priming in the next week or two

    Hi, they are MGB remote servos - you can buy them brand new on eBay for around 70 quid. Unfortunately with a twin circuit system you will need two of them... the only after market twin remote servo is around 300 quid!

    Best option is to get the fitting kit too ... we didn't need it as we had to make up the mounting brackets ourselves to fit the two of them together.

    Started on the bodywork today!

    First item on the agenda is the bonnet - it's going to be a bit of a chew, this one, as we never really did anything to it since buying the car - a quick flash over respray, but it still kept all of the dings and bumps along the front.... and, unlike the rest of the car, we also never stripped all the underseal/waxoil off the underside... so that's our first job:

    Took pretty much all day, but we got it cleaned off and also started to bare-metal the front edge so that we can see exactly where we need to flatten out and build up:

    Still needs a bit of work, the gap with the wings isn't quite right yet and we still need some filler and high-build primer along the front to get it better. Not sure whether to bare-metal the whole thing, or just to feather it in from the front... dunno...

    Anyway, also picked up a neat bulkhead-mounted brake fluid container from Zakham engineering:

    So after hibernating for the cold weather I'm out in the garage again with my dad.

    We've got virtually everything done before starting to paint - we're doing this in three stages:

    1. With the car on the jig we're painting the engine bay, wheel arches and underside of the car - high build primer first and then a flat version of our topcoat (which is a Ford red with clear coat - sangria metallic). We should be doing this by next weekend.

    2. We'll then take the car off the jig - refit all the rolling gear; suspension, axle and wheels and do the final rub-down and high build primer on the exterior.

    3. We're then doing the final coat - so that's the red base colour and lacquer - in the interior and boot.

    The actual exterior paintwork will then be done by a professional.

    This weekend we've been filling the last bits around the engine bay, tidying up the stonechip under the front and rear wheel arches and getting it ready to spray.

    All done, ready for spraying and starting to cut and swage the holes in the front panel - hole number 4 blunted the hole cutter so we didn't get to cut number 5! Oh well, they were cheap enough, I'll just get another!!

    We also found one tiny piece of welding to do under the drivers side bumper iron mounting bolt - about the size of a penny... it's the only bit of rust I know on the car, so that needs sorting before we spray that wheel arch!

    If everything goes well, we'll do the primer in engine bay and underneath next weekend, with the colour coat on the same areas the week after. Maybe another 4-6 weeks to get it the rest of the work done and away to the bodyshop.

    Got a replacement hole cutter - a weeks wait for around 30 seconds of use to finish the front panel! Oh well, it's done now and it's it worked out quite well.

    Engine bay and most of the car will get this coat of high build spray filler - it's much easier to spot the imperfections with this light primer. Hopefully we'll get the car back on the A-frame in the next few days and get it rotated so that we can put a second coat on the engine bay and get all the underside primed up, reader for the topcoat. Once that is done, we'll refit the suspension and wheels, drop it down from the A-frame and start work on the main bodywork - the worst bits are the door gaps and the roof (lots of little dings!).

    Todays update - Sunday 15th March, 2015.

    Not much to see really, we spent most of the day trying to get the bonnet hinges bent back into the right shape - end result; we need new hinges - they're too worn and have 'slop' in them, even when tightened up. We also spent quite a bit of time working with the edges of the bonnet and the drip rails - the wings when fitted how-ever-many-years-ago (not by us) weren't brilliant and this is one of the problem areas - along with the door jamb.

    Anyway, managed to tidy things up a bit and a couple of spot welds around the edge of the bonnet to strengthen where the panel is folded over on itself to secure the radius as it drops away to the front lip. A little bit of 'massage' here and there with hammer and block and it's looking much nicer - the main thing we were concerned with was getting the paintjob done and then the bonnet scuffing it all away when it was closed.

    The other bits and pieces we've done since last weekend are re-making the profile around the front bumper iron eyes - which were never that good on my car - and smoothing out the lower front panel - no rust, but it had quite a few dings; I'm fitting a front chin spoiler, so most of anything you could see there would be hidden, but we wanted it in good shape anyway.

    As you can see, the car is now back on the jig again, as we're planning on finishing the underbody primer and a second coat in the engine bay next week - with a quick flat-down and final colour in the engine bay and under-body in maybe a fortnight. Then refit axles and wheels and drop it down to work on the exterior bodywork and prep it for taking to the professionals who will be doing the main paintwork for us.

    Thanks! It's starting to take shape now, once the paint job is done it should start to come together pretty quick as we've got almost all of the major bits bought already, assembled and/or painted and the engine is built up, ready to go in. The time consuming bit is going to be interior and electrics I reckon.

    I've just updated my spreadsheet of bits with stuff I've bought over the last six months and things I know I've still got to buy.

    It's a little frightening just how much I've spent on this thing, from first getting it in 2002 or so.

    I'm currently at a spend of £13000 including the cost of the car. Bear in mind that it includes the previous XE conversion bits that I used for a number of years.
    The scary number is how much I know is left to spend - almost £5000, not including the paint job. What about all the bits I haven't yet figured in?

    Well, starting the day with a plan works

    We started the day planning to at least get all the primer applied to the underside of the car - we'd done the engine bay the other day and were hoping to get as far on with the bodywork as possible...

    Starting out by re-priming those areas that had work done and had been covered in fresh stone chip recently, as well as a quick dusting of primer on some of the untouched paint from our previous XE conversion (slightly keyed first):

    The primer dries off pretty quick, so we'd finished most of it by about lunchtime, so we decided to push our luck and crack on with the final colour coat - it's normal 2K and a near match to our final exterior colour, but in a flat single stage, rather than metallic + clear coat. In the flesh it's quite a deep crimson, almost blood red:

    Engine bay also got a coat - there's a few imperfections here because of the environment we're working in (one reason we're not confident to do the main exterior paint job), but they'll polish out and we still need to put a second coat on in here for better coverage anyway:

    It's the first time my dad has used a gravity feed gun - he's fairly traditional and all the work we've done before has usually been with an old fashioned De Vilbiss suction gun - and he was amazed out how easy it went on with the hvlp cheapy gun.

    So, need another litre of so of the colour ordered, flatten down the engine bay a little, apply another coat or two and then we can start bolting on suspension components again, ready to drop it down and finish prep on the main exterior bodywork.

    Progress is starting to speed up!

    A little bit more progress this weekend.

    First of all we got a few little imperfections and one or two runs polished out in the new paint - I'm really pleased with the way this has turned out and the colour is fab:

    We also got cracking with sorting out the various suspension and axle components needed to get the car back on its wheels and off the jig.

    Started with the crossmember - this is a little scuffed so it's probably going to come back off this week for a quick respray.

    Also started to reassemble the rear suspension; -2" decambered single leaf springs - first tried to fit with a set of new poly bushes, but they wouldn't fit in the front spring hanger, so they've gone in with a set of new standard bushes instead. Anti-tramp bars are refitted with existing poly bushes as they're not worn.

    Since the last photo we've also bolted the axle up to the radius arms and started fitting the spring shackles - we've got new poly bushes for the axle clamps and the rear spring shackles. Hopefully we'll get a set of wheels on the rear in a few days time and can look at taking that end off the jig.

    Front end wise, not much to see; I've cleaned up the Gaz coilovers and eccentric top mounts, but they're not refitted yet - we'll support the car on the cross member, touch up where the jig has mounted at the bumper iron mounts (obviously we couldn't paint behind them when they were bolted up!) and then fit the struts, rather than painting around them. At that point we should be ready to drop the car down again and tackle (the relatively minor, actually) remaining bodywork. I think mostly a good rub down with a scotch pad and a coat of high build primer will see it right.

    Really annoying day today

    Dad got the rear suspension fully built up over the last few days and it's all bolted back to the car again:

    However, when it came to the front, we got all the new and repainted bits done:

    Gaz coilover legs
    Eccentric top mounts
    Adjustable tca's
    Repainted steering arms
    New bolts for steering arms, tca's and cross member

    It looks good, but when we came to start fitting up the HiSpec brake kit we hit a problem - the two piece discs (inner bells and outer vented rotors) simply don't fit

    The centre bells won't fit over the slight neck on the Escort hubs - either my current extended alloy hubs, or my originals... to add insult to injury, even if I decided to machine out either the hub flange or the inner edge of the bell the drillings for the bell to bolt to the rotor don't line up either - they're all out by a fraction of a millimetre or so. I can get one bolt part way through, but then none of the others line up.

    So, that's a phone call to HiSpec tomorrow....

    So about the only other thing we got done was to start fitting new brake lines and clips in the engine bay - also repainted the double width kit bush brackets, brackets for the steering rack and clean up bits of bonnet components (slam panel catch, spring etc). Not exactly top priority stuff, but I guess it all needs doing at some point.

    Also had a bit of trial fit of my repainted wheels and wider tyres... they're very tight!

    I think the decambered springs (currently with 1" blocks) will bring the car down quite a bit, compared to before... but I'm not sure it's going to be low enough... need the car on the ground really, to see what it is going to be like. May need larger blocks (not what I want to do, really), further decambered springs and possibly even a narrowed Atlas, as I may not get the clearance without doing that. Remember I'm still running a full width 2.8 Atlas.

    Had a day of leave booked in for next friday, to do final suspension fit and get the car down off the jig, but that's going to have to be cancelled now that we can't fully refit the front suspension.

    Small amount of progress today - not a great deal accomplished, but it feels like a major milestone.... the car is finally down off the rollover jig for good

    A few of the bigger engine bay bits have been fitted up - it gives an impression of what it is going to look like when finished -

    I've also got a group 4 type strut brace on the way (black), as well as a complete set of black cap head bolts and domed black alloy washers to go with them to fit the brace.

    Effectively, the engine bay is done, bar a few of the clips of the brake lines, so I spent most of the day masking off the panels and making templates to cover the holes in the front panel and headlights, so that we don't have primer from the exterior bodywork going all over the freshly painted engine bay and wheel arches.

    Last thing we did today was start to work out where the front spoiler is going to fit... I think we've got it about right here, what do you think?

    The dodgy brake disc and centre bell have been collected and returned to HiSpec Motorsport, hopefully will get that resolved asap.

    Also now contemplating power steering - the reason being that my original steering lock and ignition barrel and totally shot, and getting a replacement for those is going to be several hundred quid... might not be much more for a brand new Corsa column???

    That's the sort of thing I was expecting - I might try and find a complete column including key, steering wheel and switchgear. I've spent an hour or two this afternoon looking at a few threads on here with info and it looks pretty straight forward.... my wife has just told me it's a 'no brainer' to do the eps conversion when it's going to cost many times the parts cost just for an original Escort mk1 ignition barrel and key. Thanks love

    Another day, another bit of progress...

    The front spoiler is now attached and blended in to the front panel - still a little bit of fine work to finish off either end where the bumper bolts would have come out before, and since I'm not putting front bumpers (full or quarter) back on, we've filled the holes and just need to finish a little more sanding:

    Most of the panels have had at least an initial attack with the orbital d/a and went and dry paper, but most work was on the front wings and the roof, this weekend:

    Roof was pretty awful, but it's come out fairly good - only been over it with a coarse paper so far, so it needs a little more self levelling filler and a fine wet and dry paper, but all of the dings are now gone, anyway.

    I'm thinking of getting the painters to come over in the next week or two - to see what kind of finish he's expecting us to have. I'm toying with the idea of getting him to do the final prep and primer as I'm not sure I want to compromise the final finish with work we've done ourselves to try and save money. In the grand scheme of things, another grand on paint is neither here nor there based on what my spreadsheet tells me I've spent on the car so far!

    Anyway, we shall see!

    Well, you've got to remember that this has taken more than 5 or 6 years to get to this stage, working on it on and off. The last year has seen a really strong push though, my dad does a lot of work on it and he's nearing retirement (it's his workshop and facilities that are in the pics), so he wants it finishing before that happens :-)

    I found the only way of making real progress was planning things in a lot of detail - in the past we've been guilty of doing the same job two or three times, planning and just buying the right part from day one is the key.... being able to afford it is another thing entirely though!

    I stopped getting stuff from Rally Design for that reason... I can understand the odd manufacturing problem, but it's when you consistently get the wrong things, it's just a pain.

    The HiSpec bells and rotors were collected the other week by courier - not heard owt back yet though
